I. Tổng quan về thiết kế và in 3D cơ chế linh hoạt

Luận án tập trung vào thiết kế và in 3D cơ chế linh hoạt (Compliant Mechanisms - CMs) để phát triển các hệ thống chuyển động chính xác. CMs dựa trên nguyên lý biến dạng đàn hồi của các phần tử linh hoạt, giúp đạt được chuyển động lặp lại cao mà các cơ chế truyền thống không thể đáp ứng. Cơ chế song song linh hoạt (Compliant Parallel Mechanism - CPM) được ưa chuộng trong các ứng dụng định vị nhờ khả năng chịu tải cao và loại bỏ nhiễu cơ học. Tuy nhiên, hiệu suất của CPMs bị hạn chế bởi các phương pháp tổng hợp và chế tạo truyền thống. Luận án đề xuất một phương pháp tổng hợp mới cho CPMs đa bậc tự do (DOF) và nghiên cứu đặc tính cơ học của CPMs được chế tạo bằng công nghệ in 3D.

1.1. Bối cảnh và động lực nghiên cứu

Các cơ chế linh hoạt đã trở thành giải pháp phổ biến trong các hệ thống chuyển động chính xác nhờ khả năng lặp lại cao. Tuy nhiên, việc tổng hợp các CPMs đa bậc tự do với chuyển động không gian và tối ưu hóa độ cứng vẫn là thách thức. Công nghệ in 3D được nghiên cứu để khắc phục các hạn chế của phương pháp gia công truyền thống, giúp chế tạo các cấu trúc nguyên khối với độ chính xác cao.

1.2. Mục tiêu và phạm vi nghiên cứu

Mục tiêu chính của luận án là phát triển phương pháp tổng hợp mới cho CPMs đa bậc tự do và nghiên cứu đặc tính cơ học của CPMs được chế tạo bằng công nghệ in 3D. Phạm vi nghiên cứu bao gồm việc tối ưu hóa độ cứng, đặc tính động học và khả năng tách biệt chuyển động của CPMs.

II. Phương pháp tổng hợp dựa trên chùm tia

Luận án đề xuất phương pháp tổng hợp dựa trên chùm tia (Beam-based Method) để thiết kế CPMs đa bậc tự do với độ cứng và đặc tính động học tối ưu. Phương pháp này sử dụng hàm mục tiêu được định nghĩa rõ ràng để tối ưu hóa quá trình tổng hợp. Các chuyển động mong muốn của CPMs được xác định thông qua hình học cụ thể của các chùm tia cong và xoắn. Hiệu quả của phương pháp được chứng minh bằng việc tổng hợp một CPM 3 bậc tự do với tỷ lệ độ cứng cao và đáp ứng động học mục tiêu.

2.1. Tổng hợp và đánh giá CPM 3 bậc tự do

Phương pháp tổng hợp dựa trên chùm tia được áp dụng để thiết kế một CPM 3 bậc tự do với chuyển động không gian (θX – θY – Z). Kết quả mô phỏng cho thấy CPM đạt được tỷ lệ độ cứng cao và đáp ứng động học mục tiêu. Một nguyên mẫu được chế tạo bằng công nghệ Electron Beam Melting (EBM) và đặc tính cơ học của nó được nghiên cứu thực nghiệm.

2.2. Ứng dụng thực tế của phương pháp

Phương pháp tổng hợp dựa trên chùm tia có tiềm năng ứng dụng rộng rãi trong việc phát triển các hệ thống định vị chính xác. Kết quả nghiên cứu cho thấy công nghệ EBM có thể được sử dụng để chế tạo các thiết bị linh hoạt với độ chính xác cao.

III. Đặc tính cơ học của CPMs in 3D

Luận án nghiên cứu đặc tính cơ học của CPMs được chế tạo bằng công nghệ in 3D. Một hệ số hiệu chỉnh được giới thiệu để bù đắp sự khác biệt giữa độ dày thiết kế và độ dày thực tế của các phần tử linh hoạt. Kết quả thực nghiệm cho thấy công nghệ EBM có thể dự đoán chính xác các đặc tính cơ học của CPMs in 3D.

3.1. Nguyên mẫu CPM 3 bậc tự do in 3D

Một nguyên mẫu CPM 3 bậc tự do được chế tạo bằng công nghệ EBM và đặc tính cơ học của nó được đánh giá thực nghiệm. Kết quả cho thấy CPM in 3D đạt được độ cứng và đáp ứng động học mong muốn.

3.2. Đánh giá độ chính xác và khả năng ứng dụng

Các kết quả thực nghiệm chứng minh rằng CPMs in 3D có thể được sử dụng trong các hệ thống định vị chính xác với độ lặp lại cao. Công nghệ EBM được đánh giá là phù hợp để chế tạo các thiết bị linh hoạt với độ chính xác cao.

IV. Tiêu chí thiết kế cho CPMs với chuyển động tách biệt

Luận án đề xuất các tiêu chí thiết kế để tổng hợp CPMs với khả năng tách biệt chuyển động hoàn toàn. Các tiêu chí này được áp dụng để thiết kế một CPM 3 bậc tự do với chuyển động đầu ra tách biệt. Kết quả thực nghiệm cho thấy CPM đạt được khả năng tách biệt chuyển động và không gian làm việc lớn.

4.1. Mô hình hóa độ cứng của CPMs

Các tiêu chí thiết kế được phân tích dựa trên mô hình hóa độ cứng của CPMs. Kết quả cho thấy việc tối ưu hóa hình học của các phần tử linh hoạt giúp đạt được chuyển động tách biệt hoàn toàn.

4.2. Ứng dụng thực tế của tiêu chí thiết kế

Các tiêu chí thiết kế được áp dụng để tổng hợp một CPM 6 bậc tự do với chuyển động tách biệt. Kết quả thực nghiệm chứng minh rằng CPM đạt được không gian làm việc lớn và khả năng tách biệt chuyển động.

This is because the working principle of compliant mechanism is based on elastic deformation of flexure elements, which is capable of providing highly repeatable motions that conventional bearing-based counterparts fail to deliver.

In positioning applications, compliant parallel mechanism (CPM) is preferred because its closed-form architecture has high payload allowance and can better reject external mechanical disturbances. However, the performance of CPMs is often constrained by the limitations of synthesis techniques and fabrication methods. At present, it is still a challenge to synthesize multiple degrees-of-freedom (DOF) CPMs with spatial motions, optimized stiffness and dynamic properties. In addition, using conventional machining methods to fabricate the structure of CPMs by sub-parts will incur assembly errors.

To address the limitations, this research focuses on the development of a new synthesis method for multi-DOF CPMs and the investigation on the mechanical characteristics of CPMs that are monolithically fabricated by 3D printing technology. A novel structural optimization method, termed as beam-based structural optimization method, is proposed to synthesize CPMs with multi-DOF, optimized stiffness and desired dynamic properties. A well-defined objective function for the optimization process is also presented where the different units of components within the stiffness matrix of CPMs are normalized. It is shown that the desired motions of CPMs can be obtained by determining specific geometries of the curved-and-twisted beams.

The effectiveness of the beam-based method is demonstrated by synthesizing a 3-DOF spatial-motion (θX – θY – Z) CPM with high stiffness ratios of more than 200 for the rotations and 4000 for the translations, a large workspace of 8° × 8° × 5.5 mm and a targeted dynamic response of 100 Hz. A monolithic prototype of the synthesized CPM is fabricated by electron beam melting (EBM) technology and the characteristics of the 3D-printed CPM are experimentally investigated. By introducing a coefficient factor to compensate the difference between the designed thickness and effective thickness, the mechanical properties of 3D-printed CPMs can be well predicted. Experimental results show that EBM technology can be used to fabricate compliant devices for high- precision positioning systems.

CPMs with motion-decoupling capability are desirable to eliminate parasitic motions. Several design criteria are analytically derived for synthesizing 3-legged CPMs with any DOF and fully-decoupled motions. A design of 3-DOF (θX – θY – Z) CPM with decoupled output motions is presented and experimentally evaluated. To demonstrate the versatility of the beam- based method and the decoupled-motion criteria, a new CPM with 6-DOF is synthesized.

Its end effector is built by cellular structure to exploit the benefit of 3D printing technology. Experimental investigations show that the EBM-printed prototype of the 6-DOF CPM has motion-decoupling capability and is able to produce a large workspace of more than 6 mm for the translations and 12° the for the rotations.
